Ceramic Valve Solutions for Organosilicon Cyclone Separation

Reliable cyclone discharge and fines-recovery control for hot, abrasive silicon and copper-catalyst particles in methylchlorosilane synthesis

Cyclone separation in organosilicon monomer synthesis
Cyclone separation in organosilicon monomer synthesis

Unreacted materials from monomer synthesis are recovered for reuse after undergoing a three-stage separation process

Main Industry: Polysilicon Manufacturing

Operating Conditions

Primary and secondary cyclone separators are installed internally or externally on the fluidized-bed reactor to recover fine catalyst particles. Most of the recovered material is returned to the fluidized bed, while a small portion is discharged into a fines collection tank or waste-fines tank. The medium temperature is below 250°C and consists of a methyl chloride gas mixture, silicon powder, catalyst-grade copper powder, and other components. This high-temperature gas-solid two-phase service is one of the most severely abrasive conditions in organosilicon production

Special Operating Conditions

Abrasion and Corrosion

  • High-velocity dust-laden gas continuously erodes the sealing surfaces. Silicon powder has a Mohs hardness of 7 and is therefore highly abrasive
  • The medium contains organochlorosilanes and trace amounts of HCl. Small quantities of moisture entering the system cause further hydrolysis, generating additional HCl and intensifying corrosion
  • Powder readily settles and accumulates on internal supports, valve cavities, and other retention areas
  • Frequent intermittent process operation, combined with alternating high-temperature cycles, can cause fatigue damage

Process Pain Points and Key Opportunities

Existing Valve Materials and Types

Metal hard-seated valves are commonly used, primarily in wafer-type and ball-valve configurations

Problems with Existing Valves

  • Silicon powder has a Mohs hardness of 7. Abrasive particles cause valve sticking, scoring of the sealing surfaces, internal leakage due to wear, and erosion of the sealing seats
  • The high-temperature, particle-laden medium generates strong erosive forces as it passes through high-velocity areas and the relatively narrow flow passages of the discharge valve
  • The medium contains chlorosilanes and trace amounts of HCl. If even a small amount of moisture enters the system, hydrolysis generates additional HCl, creating combined corrosion-erosion damage. Continuous erosion removes the protective corrosion layer and accelerates component wear

Replacement Cycle and Service Life of Existing Valves

Service life ranges from approximately 3 to 6 months, depending on the application

Losses Caused by Shutdown Maintenance

  • Interruptions to continuous production reduce overall operating efficiency
  • Leakage of flammable and explosive gases may result in production accidents

Other Relevant Information

Hydrogen is highly diffusive and can readily escape from the system, causing atmospheric pollution and affecting the quality of downstream reactions

Why Choose Ceramic Valves?

Exceptional Wear Resistance

  • Advanced structural ceramics achieve a hardness of up to HRA 90, significantly higher than that of silicon powder, which is approximately HRA 70, providing outstanding resistance to abrasive wear
  • Their inorganic, non-metallic properties and covalently bonded crystal structure prevent metal adhesion and microwelding on the sealing surfaces, thereby avoiding adhesive wear and surface-fatigue damage

Exceptional Corrosion Resistance

  • Structural ceramics possess inherent corrosion resistance and can withstand the complex corrosive effects of chlorosilanes, hydrogen chloride, and their hydrolysis products
  • When metals are exposed to acidic media and chloride ions, electrochemical corrosion occurs readily. Even highly corrosion-resistant alloys can only slow this process; they cannot eliminate it. Structural ceramics, however, are not susceptible to electrochemical corrosion

Fully Ceramic-Lined Ball Valve Construction

  • The fully ceramic-lined ball valve features an all-ceramic flow passage, preventing the medium from contacting the metal valve body. Its near equal-percentage flow characteristic and inherent shearing and self-cleaning action minimize material buildup and valve sticking
  • Solid ceramic components maintain their erosion resistance even after prolonged service

Quality Commitment

Minimum Service-Life Commitment: Control valves ≥3 years; on/off valves ≥5 years

Longer replacement intervals mean fewer plant shutdowns and lower production losses, reducing overall operating costs while improving safety and reliability

Conclusion: Specialized ceramic materials successfully overcome the severe high-velocity erosion and abrasion encountered in these valve applications. These valves have already been successfully applied at critical points in synthesis and cold-hydrogenation systems operated by many of the world’s top ten polysilicon manufacturers

In polysilicon trichlorosilane synthesis, the principal feedstock is silicon powder, which is highly abrasive. Many metal hard-seat materials have a hardness similar to that of silicon powder, making it extremely difficult to improve valve wear resistance through metallic materials alone. Due to these material limitations, the service life of conventional metal hard-seated valves has remained difficult to extend

To reduce costs, domestic producers attempted to replace imported hard-seated valves with locally manufactured alternatives. However, when assessed over a two-year operating cycle, this localization approach did not generate meaningful savings. Ceramic valves provide a considerably longer service life than metal hard-seated valves. Based on total life-cycle costs, each ceramic valve reduces expenditure by more than 25% compared with a domestic metal hard-seated valve over the same operating period. Further savings from reduced shutdown maintenance, production interruptions, and labor have not yet been included

Conclusion

Actual Service Life: Control valves: 3 years; on/off valves: ≥5 years

FCCV1 Standard Ceramic Ball Valve

FCCV1

Standard Ceramic Ball Valve

The FCCV1 series is the standard model in the ceramic ball-valve range. It is designed for highly corrosive and severely abrasive service at temperatures up to 180°C and differential pressures up to 2.0 MPa

  • Wide sealing surfaces and scraper-type valve seats provide reliable shutoff and extended service life
  • The ball and valve-seat sealing surfaces are match-lapped to ensure tight sealing
  • The stuffing box incorporates live loading that maintains a constant packing load even after substantial wear, extending packing service life
  • The symmetrical valve design provides bidirectional sealing with no flow-direction restrictions
  • Wide ceramic flange-sealing surfaces protect the metal flanges from erosion and corrosion by the process medium

ELCV Economical Ceramic Ball Valve

ELCV

Economical Ceramic Ball Valve

The ELCV uses essentially the same basic structural design as the FCCV1 but does not include a top mounting platform. Materials can be selected flexibly according to the operating conditions, providing a more economical ceramic-valve solution, although overall reliability is slightly lower than that of the FCCV1

FCRV Ceramic C Rotary Valve

FCRV

Ceramic C-Ball Valve

The valve features a special C-shaped design. Its ball consists of a C-shaped metal support and a one-piece ceramic ball segment mechanically connected and securely embedded together. The ceramic segment protects the metal support from direct erosion by the process medium

The concentric design keeps the ceramic ball segment in continuous contact with the seat during operation, allowing it to scrape away deposits adhering to the sealing surfaces and maintain reliable shut-off performance. It is particularly suitable for media prone to crystallization, scaling, agglomeration, high solids loading and valve jamming. Its cavity-free design minimizes material accumulation inside the valve
