Slag water system process flow
Slag water system process flow

The slag and gray water recirculation system treats solids-laden black water discharged from the gasifier quench chamber, Venturi scrubber and scrubber tower

Coal Chemical Industry: Slag-Water Circulation

The black water recycling unit handles the settling, clarification and recirculation of high-temperature, high-solids slag water. It supplies recycled process water to the gasification unit while exposing valves to severe particle erosion and chloride-induced corrosion

Operating Conditions

The slag-water circulation section treats high-temperature, ash-laden black water discharged from the gasifier quench chamber, Venturi scrubber and scrubber tower bottom. Its functions include gray-water clarification, fine-slag removal and process-water recycling

After depressurization, the high-temperature black water enters the slag-water system and undergoes gravity separation in a clarifier or settling tank. The settled fine slag is dewatered by a vacuum or filter press and removed as filter cake. The clarified supernatant flows into the gray-water tank and is repressurized by the gray-water pump for reuse in the gasifier quench loop, Venturi scrubber and lock-hopper flushing system. A small portion is discharged to the biochemical treatment unit to control salt accumulation

Medium Characteristics

This service involves highly abrasive and strongly corrosive black/gray water containing 1-10% solids. The slag particles have a Mohs hardness of 6-7 and a maximum size of approximately 300 μm. Chlorides and sulfides further intensify corrosion

Pumps, valves and piping are therefore exposed to the combined effects of high-velocity particle erosion and wet acidic corrosion. Gray-water pump discharge valves, clarifier-bottom drain valves and filter-cake discharge valves are particularly susceptible to severe wear and are frequent sources of auxiliary-system failures in coal gasification plants

Summary of Ceramic Valve Applications in Coal Chemical Processes

Severe Abrasion and Particle Erosion

For media such as slag water, coal slurry and pulverized coal, valves with an integral ceramic flow path or fully ceramic trim are recommended. The exceptional hardness and mechanical strength of engineered ceramics provide excellent resistance to high-velocity particle erosion, prevent sealing-surface wear and internal leakage, and overcome the short service life of conventional metal valves

Throttling and High-Velocity Erosion

For black-water and gray-water control applications, ceramic V-ball valves or specially designed ceramic-seated control valves are recommended. These designs withstand the high-velocity erosion caused by throttling pressure drops while maintaining control accuracy and extending service life, avoiding premature failure of the valve trim and seat

Acidic and Corrosive Service

For acidic water, acidic gases and ammonia-containing condensate, ceramic materials provide a chemically inert alternative to expensive alloy valves. They fundamentally eliminate valve failure and leakage caused by corrosion, improving system durability and operational safety

Frequent Cycling Service

For frequently operated valves such as lock-hopper sequence-control valves, ceramic hard-sealing structures provide outstanding resistance to cycling fatigue and particle erosion. This ensures reliable sequence-control operation and substantially reduces inspection and maintenance frequency

Overall Value of Ceramic Valves

These operating conditions represent the principal failure modes of conventional metal valves in coal chemical plants and the most established application areas for ceramic valve technology. With their exceptional hardness, corrosion resistance and chemical inertness, ceramic valves effectively address abrasion, corrosion and short service life. They significantly reduce inspection frequency and lifecycle maintenance costs, making them a critical equipment choice for the safe, stable and long-term operation of coal chemical plants

Practical Analysis of Process Challenges

Materials and Designs of Existing Valves

Conventional valves typically use stainless steel or alloy bodies with metal hard-seated ball-valve or eccentric rotary-valve designs. These materials and structures cannot withstand continuous exposure to highly abrasive solids and strongly corrosive media

Common Problems with Existing Valves

High-velocity hard particles cause severe erosion and abrasive wear. Entrained particles score the sealing surfaces, resulting in internal leakage. Corrosive media attack valve internals or bodies, causing external leakage, while sediment accumulation in internal cavities can lead to sticking or complete valve seizure

Replacement Intervals and Service Life

Metal hard-seated valves typically last only 6-12 months in erosive and corrosive service. At critical locations, service life may be reduced to just 3-6 months, requiring frequent shutdowns for valve replacement and spare-part maintenance

Losses Caused by Shutdowns and Maintenance

Unplanned shutdowns disrupt production and reduce plant output. Frequent spare-part replacement increases maintenance costs, while media leakage creates environmental compliance risks and potential penalties. High-pressure spray leakage also presents a serious hazard to personnel

Long-Term Reliable Operation Requirements

Coal chemical media are highly corrosive and often contain abrasive solids, while system pressure and temperature fluctuate frequently. As critical pipeline-control components, valves must operate reliably over extended periods to:

  • Prevent process-fluid leakage and unexpected equipment failures
  • Minimize unplanned shutdowns
  • Maintain stable process parameters
  • Reduce spare-part consumption, hazardous maintenance work and material losses
  • Prevent uncontrolled discharge
  • Support continuous, safe production
  • Improve both economic performance and environmental compliance outcomes

Core Value and Advantages of Ceramic Valve Selection

For the extreme abrasion, severe corrosion and high-differential-pressure conditions found in coal chemical plants, ceramic valves employ ultra-hard engineered ceramics with a hardness of HRA 87 or higher. Their inorganic, non-metallic construction provides inherent corrosion resistance while delivering excellent particle-erosion resistance and durable sealing performance

Compared with conventional metal valves, ceramic valves can extend service life by approximately 5-10 times, substantially reduce maintenance frequency and spare-parts costs, and support the long-term, stable operation of coal chemical installations. They are an optimal upgrade for critical severe-service valve positions

Why Choose Ceramic Valves?

Exceptional Abrasion and Erosion Resistance

With a Rockwell hardness of HRA 87 or higher, engineered ceramics are considerably harder than conventional alloy steels. They withstand high-velocity particle impact, abrasive wear and erosion over extended periods, significantly prolonging valve service life and reducing replacement frequency

Outstanding Corrosion Resistance

Ceramics are chemically inert inorganic, non-metallic materials. They do not react with most process-media constituents, eliminating common corrosion mechanisms such as pitting, general corrosion and erosion-corrosion that affect metal valves. This makes them particularly suitable for complex corrosive services

Mirror-Finished Surfaces for Anti-Fouling Performance

Precision finishing gives ceramic flow-path surfaces a mirror-like finish with extremely low particle adhesion. This substantially reduces the accumulation of slurry solids, scale and deposits, helping prevent valve sticking and seizure while lowering maintenance costs

Reliable Operation under Severe Conditions

Ceramic valves provide stable performance in high-pressure, high-temperature and frequent-cycling applications. Their long-term operating characteristics remain consistent, ensuring accurate control, reliable shutoff and continuous plant operation

Conclusion

Ceramic valves are specifically engineered to overcome abrasion, corrosion, scaling and valve-sticking problems in coal chemical plants. By improving valve reliability at the source, they support long-term, efficient plant operation while significantly reducing unplanned shutdowns and maintenance costs

Application Background and Results

In the slag-water circulation section of coal chemical plants, the process medium is prone to scaling and is highly corrosive. Conventional metal valves were affected by erosion, corrosion and deposit buildup, requiring shutdown maintenance or replacement after approximately 6-8 months and resulting in high lifecycle costs

KOWOV ceramic valves provide outstanding resistance to particle erosion and corrosion under these severe operating conditions. Their stable control performance helps reduce valve sticking, internal leakage and flow-drift risks, enabling reliable control of liquid level and flow parameters and supporting the stable operation of the coal gasification system

During maintenance shutdowns, the ceramic-lined valves require only limited inspection and minimal servicing. Based on the avoided replacement and repair costs, each user or complete plant unit can save approximately RMB 1 million per maintenance cycle and about RMB 20 million over five years
